Algorithm-in-the-Loop with Plant Model Simulation, Reusable Test Suite in Production Codes Verification and Controller Hardware-in-the-Loop Bench Testing

In a math-based control algorithm design, model-based simulation and testing are very important as an integral part of design process. There are many advantages of using modeling and simulation in the algorithm design. In this paper, Algorithm-in-the-Loop and Hardware-in-the-Loop approaches are adopted for a transmission control algorithm development. A practical approach is introduced on how to test the control algorithms with a reliable plant (virtual engine, transmission, and vehicle) model in the closed-loop simulation. In using combination of open-loop and closed-loop simulations, various key behavior test cases are developed and documented for the success of control algorithms development. Secondly, the same test cases are reused and verified against the production codes, which are automatically generated from the math-based control algorithm models.

Investigation and Correction of Sheet Metal Distortion in Draw Operation

Surface distortions are frequently introduced into the Class “A” surfaces during various sheet metal forming operations such as drawing, trimming and flanging. The origins of those surface distortions have not been well understood. The scope of this research is to investigate the distortion that occurs in draw operation and to find effective and practical corrective methods. Five geometric parameters are first identified to represent a typical depression feature in automobile outer panels. Experimental dies are then designed to reflect various combinations of these five geometric parameters with the assistance of numerical simulations to ensure that the dies can make parts free of major defects like splits and wrinkles. Surface distortions are observed in our stamping experiments and various techniques are used to measure and record the distortions for further mathematical analysis.

Real-Time Estimation of Wheel Imbalances for Chassis Prognosis

“Wheel balancing” is one of the common automotive repairs that the owners of an automobile usually experience. An unbalanced set of a tire and a rim or wheel on which the tire is mounted could cause vibration while driving. Such vibrations may be sensed by the driver at the steering wheel (known as smooth road shake). If left untreated for a long period of time, the vibration, induced by the imbalance, may propagate to chassis components such as bearing and bushing. This in turn causes excessive wear that eventually leads to a premature failure. Therefore, an early detection of wheel imbalances can not only significantly reduce the cost and time for diagnosis and repair of the wheel, but also prevent further damage to chassis components. This paper studies the feasibility of real-time detection of wheel imbalances in real world driving conditions, using recursive least square estimation method. The simulation study shows promising results for implementation in a real vehicle.

Fixed Weld Reduction Method for Optimal Spot Weld Pattern Design

A new solution methodology for optimal spot-weld pattern design is presented. The objective of the optimization is to minimize the total number of welds in a structure while maintaining structural properties above a required level. Two approaches were developed, based on the representation of welds in a finite element model. In the approach ‘without ranking’ welds are represented in a traditional way, as rigid connections. In ‘with ranking’ approach welds are treated as elastic elements subjected to stresses and deformations under given loading conditions. The information on weld stress is utilized in the solution process to reduce the number of design variables and improve the quality of the solution. The applicability of the method to large automotive structures was demonstrated, as well as the capacity for optimization with respect to multiple load sets.

Relationship Between Driver Eyes-Off-Road Interval and Hazard Detection Performance Under Automated Driving

Partially automated driving involves the relinquishment of longitudinal and/or latitudinal control to the vehicle. Partially automated systems, however, are fallible and require driver oversight to avoid all road hazards. Researchers have expressed concern that automation promotes extended eyes-off-road (EOR) behavior that may lead to a loss of situational awareness (SA), degrading a driver’s ability to detect hazards and make necessary overrides. A potential countermeasure to visual inattention is the orientation of the driver’s glances towards potential hazards via cuing. This method is based on the assumption that drivers are able to rapidly identify hazards once their attention is drawn to the area of interest regardless of preceding EOR duration. This work examined this assumption in a simulated automated driving context by projecting hazardous and nonhazardous road scenes to a participant while sitting in a stationary vehicle.

Seal Cross-Section Design Automation and Optimization Using Isight

New seal cross-section development is a very tedious and time consuming process if conventional analysis methods are used, as it is very difficult to predict the dimensions of the seal that will satisfy the sealing performance targets. In this study, a generic cross-section is defined and the design constraints are specified. Isight then runs the FEA model, utilizing a custom python script for post-processing. Isight then updates the dimensions of the seal and continues running analyses. Isight was run using two different design exploration techniques. The first was a design of experiments (DOE) to discover how the seal’s response varies with its dimensions. Then, after the analyst examined the results, Isight was run in optimization mode focusing on feasible design areas as determined from the DOE. Thus, after the initial model setup, the user can run the analyses in the background and only needs to interact with the program after Isight has determined a list of feasible designs.

Fast and Stable Quasi-Static Bending Simulations in LS-DYNA: Identification of Optimal Finite Element Model Parameters

The quality of material model input files for finite element analysis (FEA) is a fundamental factor governing the fidelity and accuracy of simulations at a sub-system or a vehicle level, dictating an investment of due diligence in developing and validating the material models. Several material models conventionally employed for FEA typically allow accounting for only uniaxial tensile behavior of the material; however, the models may be required to predict component-level response in a complex loading scenario. Therefore in developing LSDYNA material input files for such models, it becomes critical to validate their performance in alternative loading scenarios. For out-ofplane loading, typically a three or four-point bending load-case is used for validation. Simulating three point bending (TPB), particularly in the quasi-static regime, requires detailed representation of the moving pin impacting the specimen, and sliding of the specimen on the stationary pins.

Electric Traction Motors for Cadillac CT6 Plugin Hybrid-Electric Vehicle

The Cadillac CT6 plug-in hybrid electric vehicle (PHEV) power-split transmission architecture utilizes two motors. One is an induction motor type while the other is a permanent magnet AC (PMAC) motor type referred to as motor A and motor B respectively. Bar-wound stator construction is utilized for both motors. Induction motor-A winding is connected in delta and PMAC motor-B winding is connected in wye. Overall, the choice of induction for motor A and permanent magnet for motor B is well supported by the choice of hybrid system architecture and the relative usage profiles of the machines. This selection criteria along with the design optimization of electric motors, their electrical and thermal performances, as well as the noise, vibration, and harshness (NVH) performance are discussed in detail. It is absolutely crucial that high performance electric machines are coupled with high performance control algorithms to enable maximum system efficiency and performance.

Application of CAEBAT Full Field Approach for a Liquid-Cooled Automotive Battery Pack

The Computer-Aided Engineering of Automotive Batteries (CAEBAT) Phase 1 project is a U.S. Department of Energy-funded, multi-year project which is aimed at developing a complete CAE tool set for the automotive battery pack design. This paper reports the application of the full field approach of the CAEBAT which is developed by the General Motors-led industry team, for a 24-cell liquid-cooled prototype battery pack. It also summarizes the verification of the approach by comparing the simulation results with the measurement data. The simulation results using the Full Field Approach are found to have a very good agreement with the measurement data.

B-Pillar Intrusion and Velocity Sensitivity Study for Side Impact Load Case

In the early vehicle design stage math model, subsystems such as dummies, airbags and interior trims are generally not considered for structural evaluation. The objective of this study is to evaluate the B-pillar intrusion and velocity sensitivity in a side impact load case with respect to the dummies, airbags and interior trim. In this study four different vehicles were used to understand the B-pillar intrusion and velocity sensitivity trends. US NCAP lateral impact load case is used in this study. Five side impact load case analyses iterations, with different combinations of subsystems, were completed. Dummy inertia and interior trims play an important role for B-Pillar intrusion and velocity in side impact load case (USLINCAP). If the dummy and interior trim is not well defined in the CAE model, higher B-pillar intrusion and velocity will be predicted. This could vary from 10 to 25 %.

Needle Roller Bearing Lubricant Flow CFD Simulations

This work analyzes the lubricant supply to critical regions of needle roller bearing of an automatic transmission. The needle roller bearing is a critical component of an automatic transmission and it has several rotating cylindrical needle rollers that are having relative motion with inner surface of the pinion. Supply of lubricant to the needle roller bearings is very essential to prevent failure of the bearings due to frictional contact between rollers and inner surface of pinion. The supply of lubricant to the needle roller bearings depends on the location of oil supply hole. Lubricant supply to the needle roller bearings of an automatic transmission is studied using commercial 3D Computational Fluid Dynamics (CFD) software for different oil supply positions. CFD simulation is performed for the region between the pinion supply hole and end of the needle bearings including all needles. Lubricant is supplied to the needle bearing from the pinion pin oil supply hole.

Minimum Cycle Requirement for SAE J2562

SAE J2562 defines the background, apparatus and the directions for modifying the Scaled Base Load Sequence for a given a wheel rated load for a wheel design. This practice has been conducted on multiple wheel designs and over one hundred wheel specimens. All of the wheels were tested to fracture. Concurrently, some of the wheel designs were found to be unserviceable in prior or subsequent proving grounds on-vehicle testing. The remainder of the wheel designs have sufficient fatigue strength to sustain the intended service for the life of the vehicle. This is termed serviceable. Using the empirical data with industry accepted statistics a minimum requirement can be projected, below which a wheel design will likely have samples unserviceable in its intended service. The projections of serviceability result in a recommendation of a minimum cycle requirement for SAE J2562 Ballasted Passenger Vehicle Load Sequence.

A Rough Road Ride Simulation Assessment with Flexible Vehicle Body

A rough road ride assessment provides an insightful evaluation of vehicle responses beyond the frequency range of suspension or steering modes. This is when body structure influence on the vehicle performance can be detected by vehicle occupants. In this paper, a rough road is used to evaluate vehicle ride performance and multi-body simulation (MBS) models are developed along with finite-element (FE) representations of the vehicle body and structure. To produce high fidelity simulation results in the frequency range of interest, various vehicle subsystem modeling contents are examined. A case study of a vehicle model with two different structures is provided. Time histories and frequency based analyses are used to obtain insights into the effects of body structure on vehicle responses. Finally, two metrics (‘Isolation’ and ‘Shake’) are used to distinguish the vehicle ride performance.

Integrated CAE Methods for Perceived Quality Assurance of Vehicle Outer Panels

Oil canning and initial stiffness of the automotive roofs and panels are considered to be sensitive customer ‘perceived quality’ issues. In an effort to develop more accurate objective requirements, respective simulation methods are continuously being developed throughout automotive industries. This paper discusses a latest development on oil canning predictions using LS-DYNA® Implicit, including BNDOUT request, MORTAR contact option and with the stamping process involved, which resulted in excellent correlations especially when it comes to measurements at immediate locations to the feature lines of the vehicle outer panels. Furthermore, in pursuit of light-weighting vehicles with thinner roofs, a new CAE method was recently developed to simulate severe noise conditions exhibited on some of developmental properties while going through a car wash.

AUTOSAR Software Platform Adoption: Systems Engineering Strategies

AUTOSAR(AUTomotive Open System ARchitecture) establishes an industry standard for OEMs and the supply chain to manage growing complexity to the automotive electronics domain. Increased focus on software based features will prove to be a key differentiator between vehicle platforms. AUTOSAR serves to standardize automotive serial data communication protocols, interaction with respect to hardware peripherals within an ECU and allow ECU implementer to focus on development of unique customer focused features that distinguish product offerings. Adoption strategy and impact assessment associated with leveraging AUTOSAR for an E/E Architecture and the potential challenges that need to be considered will be described in this publication. This publication will also illustrate development strategies that need to be considered w.r.t deploying AUTOSAR like data exchange, consistency to BSW software implementation, MCAL drivers etc.

Directional Mahalanobis Distance and Parameter Sensitivities

Mahalanobis Distance (MD) is gaining momentum in many fields where classification, statistical pattern recognition, and forecasting are primary focus. It is a multivariate method and considers correlation relationships among parameters for computing generalized distance measure to separate groups or populations. MD is a useful statistic in multivariate analysis to test that an observed random sample is from a multivariate normal distribution. This capability alone enables engineers to determine if an observed sample is an outlier (defect) that falls outside the constructed (good) multivariate normal distribution. In Mahalanobis-Taguchi System (MTS), MD is suitably scaled and used as a measure of severity in abnormality assessment. It is obvious that computed MD depends on values of parameters observed on a random sample. All parameters may not equally impact MD. MD could be highly sensitive with respect to some parameters and less sensitive to some other parameters.

Acoustic Performance Evaluation of Hood Liner Constructions

In automotive noise control, the hood liner is an important acoustic part for mitigating engine noise. The random incidence absorption coefficient is used to quantify the component level acoustic performance. Generally, air gaps, type of substrate materials, density of the substrate materials and Air Flow Resistivity (AFR) of the cover scrim are the dominant control factors in the sound absorption performance. This paper describes a systematic experimental investigation of how these control factors affect flat sample performance. The first stage of this study is full factorial measurement based on current available solutions from sound absorber suppliers. The acoustic absorption of different hood liner constructions, with variations in materials, density, air gaps, and scrims was measured.

Moving from Single-Core to Multicore: Initial Findings on a Fuel Injection Case Study

Several application developers are currently faced with the problem of moving a complex system from a single-core to a multicore platform. The problem encompasses several issues that go from modeling issues (the need to represent the system features of interest with sufficient accuracy) to analysis and optimization techniques, to the selection of the right formulations for constraints that relate to time. We report on the initial findings in a case study in which the application of interest is a fuel injection system. We provide an analysis on the limitations of AUTOSAR and the existing modeling tools with respect to the representation of the parameters of interest for timing analysis, and we discuss applicable optimization methods and analysis algorithms.

Fixed-Point Model Development Assistant Tool

Development of the software using fixed-point arithmetic is known to be tedious and error-prone. Difficulty of selecting the correct data type can outwear software developers. The common retreats often sought after include manual calculation of the approximate ranges, exhaustive simulations with extreme input values and conservative development approach by using excessive word length. The first two retreats - manual calculation and exhaustive simulations - increase the software development time, and the third retreat - conservative development - leads to the excessive memory (RAM and ROM) utilization by the software. The model-based development environment such as the Simulink has graphical nature to the software with flow of data defined by connecting signal lines. The model-based software therefore gives an opportunity to trace signal flow in the software. Input-tracing method is presented to trace the flow of the input signals of the user selected block in the software model.

Normally-Engaged Dual-Piston Clutch for Engine Stop-Start Application

For the conventional 6 speed automatic transmission with engine stop-start powertrain, an electrically-driven auxiliary pump is implemented to maintain the transmission line pressure as required to lock-up the CB1234 clutch during engine auto-stop conditions. Upon releasing the brake pedal, the transmission engages into first gear with the objective to accelerate the vehicle in a responsive manner. In this study, a novel normally-engaged dual-piston clutch concept is designed to keep the CB1234 clutch locked-up during engine auto-stop conditions with the intention to eliminate the auxiliary pump without compromising vehicle performance. This dual piston clutch concept requires a relatively low line pressure to release the normally-engaged clutch when needed, thus, minimizing the hydraulic pumping work. To explore the functionality of this concept under a wide-open-throttle (WOT) auto-start transition, modeling and simulation of the normally-engaged dual-piston clutch is completed.
